In the process of cutting my own heavy copper busbars customized for a 8S 24v 100ah build I came up with a template for drilling and cutting them from flat bar copper.

The real moment of truth is when you are about to install the bus bars in series after the parallel top balancing. This is when really dangerous hot voltages come into play. Connecting the wrong terminals together as a dumb misstep here can be a real disaster.

Take some card stock (index card, cut up breakfast cereal box or whatever) and cut out a set of paper busbars for a dry run. Then carefully put them onto the terminals and verify you are arranging them exactly as they should be installed - in the right order, with connections all set to appropriate terminals. Then, once you are satisfied go ahead and swap in the real busbars one at a time. This dry run step should probably adopted into guides and demonstrations on first time DYI projects as a measure of abundance of cautionPaper busbars1.pngPaper busbars2.png.24v battery schematic.png
